Yes, it's already this way on the final proto. It was supposed to be this way in your guys prototypes but the manufacturer used the wrong cover. Long story short, it was already incorporated but the feature was left out for cost (tooling) reasons during this prototype run...

Actually, "MOM" from Lan Gear is very well ventilated with a 120mm fan blowing right on the PSU intake, so I'm not too worry about that. I'd be surprise if it even go over 25C. Plus the 5770 don't draw more than 108 W. The CPU is rated 73W. Let's say 40W for everything else, which is plenty...
I'm not sure, it's pretty old and small. My bet: 1440 x 900 (17"). The 5770 will do just fine with that for most games.

I think it really depends what you put in it. But yes, the shorter the cable, the better it is. And you need to try to use zip-ties everywhere you can to keep it organize.

Yes, we splitted the PSU holder and HDD case to make it easier to install. You should be able to set up all the HDDs in the cage, with cables attached to it like you mentioned, and then add the PSU. Hopefully, the system we developed make it easy enough to mount and unmount.

We noticed a little conception mistake. To install the card, you might have to remove the "top pin" above your DVI port. .
If you look carefully at this picture, it was removed:

Yes, the I/O cover does bow out a bit because of the paint thickness (we haven't allowed enough clearance). It's an easy to correct detail but it needs to be done.

At least on the CAD drawings, you could mount 2 x 80mm (15mm deep fans) and the top 120mm fan. With a 160mm long PSU. Once again, not tested. But unless we made a mistake, it should fit.

Ok, so we can easily add the other holes to the PSU mounts. But, cutting a hole on the top of the case is another issue. More holes means increased cost (some of it being linked to the necessity of keeping the sheet flat), or the use of a pre perforated sheet. It is fairly easy to implement but...
